I've done this by mounting a separate volume like a flash drive and just
tarring up root (/). I use a command similar to:
'tar --one-file-system -cvzpf /mnt/usb/voyage-customversion.tgz /'

You then simply untar on the new flash drive of choice and make the
appropriate MBR changes with grub or lilo and there ya go.

(In production I actually have voyage installed inside a Parallels VM
and make all of my changes and tweaks there. Then tar up root, scp it
out to another host, plug in a USB or CF card, untar, run grub and then
I have a fully booting USB or CF drive.)
